Why Do Pickleball Balls Keep Cracking?

Last January I showed up for a Saturday morning session at an outdoor court in north Seattle with a brand new tube of outdoor balls. It was maybe 38 degrees out. Cold, but we are stubborn people who own gloves. Third rally of the first game, my buddy Walt drives a ball into my paddle and the sound is wrong. Not the usual pop. More like a click. We stop, I look at the ball, and there is a crack running a third of the way around a seam of holes. A ball that had been in play for roughly ninety seconds.

Walt, who has played through more Northwest winters than me, just shrugged and said you brought the wrong balls for January. He was right, and being annoyed about it sent me down a rabbit hole of figuring out why these things crack in the first place. It turns out the answer is pretty interesting, and knowing it has genuinely saved me money since.

The Plastic Problem

Pickleball balls are made from hard polymer plastics, usually a polyethylene or polypropylene blend, molded either as one piece or as two halves fused together. That plastic is chosen to produce a specific bounce and flight, and USA Pickleball's equipment standards keep those specs inside a narrow window for approved balls. The tradeoff for that crisp, consistent bounce is that the material is brittle compared to something like a tennis ball.

Brittle plastics have a glass transition behavior that matters here. As temperature drops, the polymer chains stiffen and lose their ability to flex under impact. A ball that deforms and springs back at 70 degrees just cracks at 35 degrees. The energy from a hard drive has to go somewhere, and if the plastic cannot flex, it fractures instead.

This is why my January ball died in ninety seconds. It was not defective. It was doing exactly what that plastic does at that temperature when someone hits it hard.

Cold Is the Big Killer

Everything below about 45 degrees is the danger zone in my experience, and below freezing you are basically sacrificing balls every session. Walt keeps his winter balls inside his jacket between games, and I used to think that was superstition. It is not. A ball warmed to body temperature flexes noticeably better than one that has been sitting in an equipment bag in your trunk overnight.

A few things I have started doing in winter that actually help. I store balls indoors, never in the car. I bring them to the court in an inside pocket. And I rotate two or three balls during play so no single ball takes every impact while cold. None of this makes winter balls last like summer balls, but it turned my January sessions from two dead balls a morning into maybe one dead ball a month.

Some brands also just handle cold better. Softer indoor-style balls tolerate low temperatures much better than hard outdoor balls, which is backwards from what you might guess. The harder the plastic, the more brittle it gets when cold. A few companies now sell balls specifically marketed for cold weather with more flexible formulations, and having tried one brand last winter, they do crack less, though they play a little slower than a standard outdoor ball.

Sun, Age, and Fatigue

Cold gets the blame, but balls crack in August too. Three other things are working against your ball supply year-round.

UV exposure degrades plastic over time. A ball that lives outdoors or sits on a sunny windowsill gets brittle the same way old lawn furniture does. The polymer chains break down and the ball loses flexibility even in warm weather. If your balls have faded from bright yellow to a pale washed-out color, the plastic has already changed.

Impact fatigue is the quiet one. Every hit creates microscopic stress in the plastic, concentrated around the holes since those edges are natural weak points. Look at where balls crack and it is almost always connecting hole to hole. Thousands of impacts add up until one ordinary drive finishes the job. This is why a ball can crack on a soft dink. The dink did not kill it. The previous two thousand hits did.

Manufacturing variation is real too. Seamed two-piece balls tend to fail along the seam. Premium one-piece rotationally molded balls last longer and cost more, and whether that trade is worth it depends on how much you play. For a twice-a-week rec player, honestly, the cheap balls are fine.

How to Tell a Ball Is About to Go

A dying ball usually tells you before it cracks visibly. The sound changes from a sharp pop to something duller. The bounce gets lower and less predictable. Some players do a quick squeeze test between games, since a ball developing internal cracks gives slightly under thumb pressure where a healthy ball feels rigid. If a ball sounds odd or bounces weird, retire it before it ruins a game point.

What I Do Differently Now

The January incident changed a few habits. I keep summer balls and winter balls as separate supplies now, using softer, more flexible balls when it is cold and saving the crisp tournament-style balls for warm days. Balls live in a closet indoors, not the trunk. And I stopped buying the mega-pack of the cheapest outdoor balls I could find, because they cost less per ball and more per month once you count how fast they died.

Walt still keeps balls inside his jacket between winter games, and now so do I. If you see two guys at an outdoor court in January who look like they are smuggling something, that is just Seattle pickleball in the off season.
